Abstract:
Water consumption in the masterbatch production process of the case study factory has shown an increasing trend, reaching an average of 0.5 liters per kilogram of product in 2024. This research aims to reduce water usage to below the target of 0.35 liters per kilogram by reusing treated wastewater in the cooling system. Since the existing wastewater treatment system did not meet standard requirements, a new system was designed for higher efficiency. The accuracy of total solids (TS) measurement was first verified using the Gage R&R method, revealing a deviation of only 2.5%, which is within the acceptable range. A series of jar tests was then conducted using fractional factorial and three-level experimental designs. The results showed that maintaining the pH between 6 and 8, with the addition of 2,000 ppm PAC and 500 ppm PAM, and a sedimentation time of 9,100 seconds, effectively reduced total solids to below 500 mg/L. The results were translated into technical specifications using Quality Function Deployment (QFD), with input from experts and stakeholders, covering six main systems: water pump, pH control, chemical dosing, piping, sedimentation tank, and sludge removal. From these specifications, 216 design alternatives were generated and narrowed down to 12 by applying a Decision Matrix that compared performance, costeffectiveness, and operational feasibility. The selected design demonstrated effective reuse of treated water in the cooling system, achieving stable temperature control (Cpk = 1.57) and reducing freshwater consumption to 0.32 liters per kilogram of product. The integration of Experimental Design, QFD, and Decision Matrix effectively enhanced wastewater treatment efficiency and enabled practical water reuse for broader industrial applications
