Abstract: The petrochemical industry is a major contributor to global carbon dioxide (CO₂) emissions, particularly from processes such as steam naphtha cracking. Carbon capture and utilization (CCU) has emerged as a promising strategy to mitigate these emissions, with methanol synthesis via CO₂ hydrogenation serving as a key pathway. Given the essential role of hydrogen (H₂) in this process, this study evaluates three primary hydrogen production technologies—grey, blue, and green hydrogen—based on technical, economic, and environmental performance. Grey hydrogen was assessed through Steam Methane Reforming (SMR), Autothermal Reforming (ATR), and a hybrid SMR-ATR configuration. Blue hydrogen utilizes the same production routes as grey hydrogen but incorporates carbon capture. For green hydrogen, Alkaline Electrolysis (AEL) was investigated. Aspen Plus was used to simulate each process, while economic viability was evaluated using the Levelized Cost of Hydrogen (LCOH), accounting for capital expenditures (CAPEX), operating expenses (OPEX), feedstock costs, and utilities. Environmental impact was assessed in terms of CO₂ emissions per kilogram of H₂ produced. The ATR-based grey hydrogen process was the most cost-effective, with an LCOH of 2.38 USD/kg H₂ but yielded the highest CO₂ emissions at 9.83 kg CO₂/kg H₂. Blue hydrogen presented a comparable LCOH of 2.38 USD/kg H₂ but reduced emissions to 2.72 kg CO₂/kg H₂. Green hydrogen had the lowest emissions (2.74 kg CO₂/kg H₂) but the highest LCOH at 8.11 USD/kg H₂. These findings provide crucial insights into hydrogen sourcing strategies for methanol synthesis and methanol-to-olefins (MTO) processes in alignment with sustainability goals.
